The Challenge That Made Other Factories Walk Away
QS, a leader in sensor technology, needed a micro coil with specifications that pushed the boundaries of what seemed manufacturable:
0.01mm wire diameter – thinner than a human hair, fragile to handle
1,500 turns – wrapped around a magnetic core just 0.127mm in diameter
100% perfect alignment required – every turn must sit exactly in place, with no gaps or cross-overs
Most inductor coil manufacturers cannot even work with 0.01mm wire. It breaks under normal tension. It kinks with normal handling. It requires specialized equipment and extraordinary skill just to feed through a machine.
But the wire was only the beginning. Winding 1,500 turns onto a core the thickness of a thick hair demands perfect tension control, flawless layer winding, and absolute consistency. A single misplaced turn changes the coil's dimensions, and QS's application had zero tolerance for variation.
Why Golden Eagle Succeeded
We succeeded because we have built our micro coil and air core coil capabilities specifically for challenges like this.
Equipment: Our imported winding machines maintain tension with precision that standard domestic equipment cannot match. At 0.01mm wire diameter, even microscopic tension variations cause breakage or misalignment. Our machines compensate continuously.
Tooling: The inductor coil fixtures for this project required custom tooling with tolerances far tighter than normal production. We designed and fabricated them in-house, as we do for all demanding applications.
Process: 100% alignment on 1,500 turns means no shortcuts. Our winding process was optimized over multiple trials to ensure that each layer settled exactly where it belonged. Operators monitored every run under magnification.
Experience: Few factories have ever attempted a micro coil with these parameters. Golden Eagle has. The lessons from this project now inform every similar air core coil and wireless charging coil we produce for demanding customers.
