A smart lighting company was developing a compact LED driver for residential and commercial lighting products. The driver needed to support dimming, wireless control, and long operating periods without visible flicker or noticeable coil noise.
During prototype testing, the customer found that the original power inductor produced audible noise under certain dimming conditions. The inductor temperature also increased inside the compact enclosure, especially when the lamp operated at higher output power. The existing component had suitable nominal inductance, but its core structure, winding tension, mechanical fixing, and operating conditions were not fully matched to the final driver.

The winding structure and core assembly were adjusted to reduce mechanical vibration during high-frequency switching. The terminal position and fixing method were also reviewed to reduce movement between the component and PCB. For the electrical design, the inductor needed to balance inductance stability, DCR, saturation performance, temperature rise, and available installation space.
The customer tested the samples under different dimming levels, load conditions, input voltages, and operating temperatures. Validation included inductance, DCR, current ripple, temperature rise, acoustic noise, soldering reliability, mechanical fit, and long-duration operation. The tests were performed in the complete LED driver and lamp assembly.
