Boosting Solar Inverter Performance with Custom High-Frequency Transformers
As the global demand for renewable energy surges, the efficiency of solar photovoltaic (PV) systems has become a top priority for utility-scale and residential applications. At the heart of every solar inverter lies the high-frequency transformer, a critical component responsible for voltage isolation and power conversion. However, as inverters move toward higher switching frequencies to reduce size, managing core losses and electromagnetic interference (EMI) presents a significant engineering hurdle.
The Challenge: Efficiency vs. Heat in PV Systems
A leading manufacturer of solar inverters in North America faced a persistent issue: their latest 50kW string inverters were experiencing significant power drops during peak sunlight hours. Analysis revealed that the internal transformers were hitting their Curie temperature, causing a breakdown in efficiency and triggering safety shutdowns. The client needed a transformer that offered lower leakage inductance and superior thermal conductivity.
The Fuying Engineering Solution
Fuying Electronics leveraged its 15 years of R&D expertise to design a custom Planar Transformer solution. Unlike traditional wire-wound transformers, our planar design uses flat copper foils, which provides a much larger surface-to-volume ratio for improved cooling.
We optimized the magnetic circuit using high-permeability ferrite materials specifically tuned for the 100kHz–300kHz range. By implementing our precision CNC manufacturing process, we achieved a leakage inductance of less than 0.1%, drastically reducing switching losses.
Results: Higher Yields and Longer Lifespans
The custom Fuying transformers allowed the client to increase their overall inverter efficiency to 98.5%. The operating temperature was reduced by 15°C, significantly extending the mean time between failures (MTBF) of the entire system. Fuying delivered verified samples in 5 days, enabling the client to hit their market launch window during the peak procurement season.
