【51】The sampling rate is three times that of the industry: Why should we turn the money spent on testing into the smartest investment?

By increasing the sampling rate of raw material testing to 2-3 times the industry standard, it may seem to increase the testing cost on the surface. In fact, it is the most profitable investment in the entire manufacturing process - it enables enterprises to avoid the quality trap of "saving a little money but losing a lot", truly achieving the optimal total cost.

Manufacturers are well aware of that embarrassing reality: On the one hand, they are racking their brains to save a few cents per kilogram of raw materials in the procurement process; on the other hand, they suffer heavy losses due to raw material quality issues, such as production halts, rework, scrap, and customer claims. The low sampling rate commonly adopted in the industry is essentially using the high processing costs in the later stage to subsidize the "testing savings" in the earlier stage. A research report from a quality association pointed out that investing 1 yuan in prevention costs in the raw material stage can avoid 100 yuan of internal losses and 1,000 yuan of external losses - this value leverage has been ignored by the vast majority of enterprises.

The accounts of a certain automotive parts manufacturer in Zhejiang Province are clear and transparent. They strictly followed the industry's 1% raw material sampling standard until a batch of problematic copper wires entered the production line, causing the resistance values of 30,000 electromagnetic valve coils to exceed the standard. The entire handling process - production halt, inspection and repair, overtime work - made the single-item handling cost reach 15 times the value of the raw materials. After adopting our high sampling rate system, although the annual testing cost increased by 500,000 yuan, the internal and external losses caused by raw material issues decreased by nearly 8 million yuan. The summary by the financial director was to the point: "Testing is not a cost, but the investment return rate with the highest value."

We can transform "high sampling rate" into "low cost advantage", and the key lies in building a new quality cost concept. We do not simply increase the sampling ratio, but through intelligent sampling strategies, focus on monitoring high-risk suppliers, new batches of raw materials, and key performance indicators; we have developed rapid detection methods, reducing the detection time of a single sample by 50%, so that the high sampling rate does not affect the material turnover; more importantly, we have established a supplier quality credit system, with the detection data directly fed back to the procurement decision-making, prompting suppliers to continuously improve their quality levels. This system enables us to eliminate the occurrence of quality costs at the source.

Smart enterprises never care about how much money is spent on testing, but calculate how much money is wasted due to quality issues.
